Background

At ALPHR Technology, we pride ourselves on delivering high-end electronics manufacturing solutions, specialising in In-Vehicle Infotainment (IVI) systems for the automotive sector. Since the 1980s, we have continuously evolved to meet the demands of modern automotive manufacturing, establishing ourselves as leaders in the market with our scalable and efficient IVI test solutions.

In July 2024, we embarked on a project to streamline the flashing, programming, and testing processes for IVI systems. Our goal was to reduce the number of stations required and optimise overall production efficiency. This initiative was part of our ongoing commitment to innovate and improve our offerings to better serve our customers.

We faced several key challenges during this project. Ensuring compatibility with various communication protocols, such as CAN, CAN-FD, Bluetooth, and BroadR-Reach, was essential. Maintaining test reliability was necessary to uphold product quality, compliance, customer satisfaction, and cost efficiency. Meeting our customers’ operational and financial expectations required optimised cycle times. We needed scalable solutions capable of handling increased demand and market changes. Additionally, our systems had to respond effectively to technological advancements and market dynamics. Our flexibility in using customers’ preferred hardware reduced learning curves and integration times. These issues affected efficiency, cost management, customer satisfaction, and competitive positioning, particularly impacting manufacturing plants, R&D labs, QA departments, and aftermarket providers.

Solution

To address these challenges, we recommended a three-station solution. The first station, the Flashing Station, handled product communication, software level validation, database updates, and open/short circuit testing. The second, the Function Test Station, conducted checks on speakers/microphones, GPIO & PINs, camera inputs, touchscreen haptics, and more. The final station, the End-of-Line Test Station, tested run current, software configuration, button and dial controls, Bluetooth, Wi-Fi, and other functionalities.

Our solution was far superior to what was currently being offered because we consolidated multiple processes into three stations, reducing the need for additional machines, saving floorspace, and lowering labour costs. The modular design allowed for future scalability, ensuring long-term adaptability and efficiency. Interchangeable fixtures and SCADA software provided the flexibility to meet various manufacturing requirements.

During the implementation phase, we ensured seamless integration and scalability for future needs. We effectively addressed compatibility issues with various communication protocols. Any unsuccessful parts of the project were managed with transparent communication and proactive solutions. Our focus on modular designs and flexible integration capabilities proved invaluable, and we were able to exceed customer expectations.

Results

By consolidating the system into three stations, we simplified the overall setup, requiring less physical space and reducing the number of machines needed. The new system also decreased labour requirements, as fewer operators were needed to manage the process. Integrated processes significantly reduced product handling time. The use of interchangeable fixtures and SCADA software allowed for easy future adaptability, ensuring the system could quickly respond to market changes and evolving product landscapes.

Our customers were positioned at the forefront of technological advancements, benefiting from increased efficiency and innovation. The No Faults Forward methodology ensured that only compliant products entered the supply chain, capturing faults early and saving both money and time.
